PolarCore — Developing a Cooler for Extended Off-Grid Cooling
KEVMAR developed PolarCore as a locally manufactured, non-powered ice and cooler box designed to hold cold for extended periods in demanding travel, outdoor and commercial applications.

The Problem
Tour operators, game-drive businesses, long-distance travellers and other off-grid users needed a practical way to keep drinks, food and other temperature-sensitive contents cold for extended periods without relying on powered refrigeration.
The Constraint
The product needed to remain portable and practical while delivering substantially better thermal retention than a conventional lightweight cooler box. It also had to be robust enough for repeated commercial and outdoor use and manufacturable locally.
The Thinking
The project began during the COVID-19 period with a medical cooling requirement and then developed into a broader commercial product opportunity. Rather than treating it as just another cooler box, KEVMAR approached the challenge around the required outcome: retain cold for as long as practical without external power. That shifted the development focus toward insulation thickness, material density, enclosure design and the way the complete product manages heat transfer in real-world use.
The Solution
PolarCore was developed as a heavily insulated, non-powered ice and cooler box for applications where access to refrigeration is limited. The design uses high-density construction and substantially thicker insulation than a typical lightweight cooler, creating a practical cold-storage solution for game drives, tour operations, long-distance travel, catering, fishing, outdoor use and other applications where temperature retention matters.
How It Was Manufactured
A locally developed plastics product combining formed plastic outer components, insulated construction and final assembly into a robust cooler-box system suitable for repeatable manufacture.
The Result
PolarCore moved from a specific cooling requirement into a manufacturable KEVMAR product with wider commercial potential. The finished concept demonstrated extended non-powered cooling performance, with the original product positioned around retaining ice for up to approximately 60 hours under suitable conditions. More importantly, the project demonstrated KEVMAR’s ability to start with a real operating problem, develop the product around the required outcome and turn that thinking into a locally manufacturable solution.
